Title: Project 126 Aygo
Post by: pietschokkenbroek on September 30, 2012, 04:36:09 PM
Hello, I hope you are not going to hate me for my choice of engine.. :$

I would like to share the project I am working on at the moment. I bought the 126 (1976) 1,5 year ago and wanted to do an engine swap. At first I went for an Honda VFR750 motorcycle engine (Great sound!!) but this turned out to be way to much work without being to sure how it would end..

So I started looking for small (affordable) engines. My idea was to use the original fiat gearbox and wanted the engine to fit in the engine compartment (without any extention regarding the bodywork). It turned out that a Toyota Aygo engine would make a nice fit.

To make a (very..) long story a bit shorter I went for the option of putting the engine transversal and using the Aygo gearbox. The foto's shows you a mock-up of the progress so far.

I know this goes against what the purests believe but I love an engine swap.
Good luck with it and upload lots of photos.

Oooooh! That is an interesting project.

I assume brakes will be upgraded as the Aygo could do about 100MPH 67BHP ;-)

oooh, you'll haVe to share an audio clip!

What did you do with the old engine?  It's a 594cc, if you've still got it I'd be intersted subject to price and postage!  ;D

Very interesting project. I would love to see if it works. Please keep us posted. Hope it does not end up like so many others, as an unfinished project.

The original engine is in the one of the pictures below. Interested? Postage alone will set you back at least 160 Euros...

Very interesting project. I would love to see if it works. Please keep us posted. Hope it does not end up like so many others, as an unfinished project.
At this point I could point out how determent I am to finish this, in a few months time and all to the highest standard... But I am not going to... I really love working on this project with all the engineering challenges but no one knows what the future brings and priorities can change.

pictures below show some of the challenges ahead (wiring) and the milling required to adapt the gearbox for mounting in its new position. I had to turn the gearbox to get the diff in front of the engine. Fiatos gave me the idea of turning the gearbox.

I turned the gearbox abaut 180°, cause it's not possible to turn the diff in her housing.

A small update of what I have been doing this weekend (about the car that is!! ;D)
I fabricated a (very simple) enginestand. This way it is much easier to move the block around, as it will be out of the car several times I guess!

Next up: beginning to sort out the wiring  :headscratch:!! The guy of wich I bought the engine from (and a lots of other stuff) said it was just plug and play, Yea right. I had to connect several connectors (more than 20!!) I connected a small motorcycle battery and turned the ignitionkey.... I don't have fuel lines connected, but was supprised that al the dash lights worked and the startermotor turned :yahoo: :yahoo:

next: connect fuel lines and see what happens...

Thanks guys!  :secret: But all the credit should be for the Toyota people who came up with so many different connectors that they will only fit the right way. It is realy amazing, and it works!

Last tuesday I bought some more Aygo parts.. Radiator, front wheelhubs, alternator, fuelpump (including fuel level unit, smart!) and another piece of wiringloom (the part used in the back of the Aygo) to connect the fuelpump!

Poured some petrol in a bucket  :$ dropped the pump in... and tried to start. Nothing happend :headscratch:. After connecting all 7 (!) earth points of the wiring, the engine came alive :yahoo:

Here is an update of what I've been doing last week (besides guessing cars on this forum  ;))

Because of some unfortunate calculations (basically none whatsoever  ;D ) I had to modify the olie pan of the engine in order to get the right drive shaft to the right wheel. The result turned out rather nice, I think (bit proud  :thumbup )

My good friend and photographer Gideon was there to capture the progress.

nice job,  any idea on the gearing,as the Aygo used 14 inch wheels so i imagine that you will have excellent accelaration but not much top end  i think im right in saying that the biggest tyre to fit under a standard rear arch is a 155/70r13. what about gearbox oil level ? you may need to over fill to make sure the gears dont run dry
im currently looking into the vauxhall/opel corsa 973cc 3 cylinder engine fitted in the older corsa's because they ran on 13 " wheels so gearing should be reasonable and whole cars can be purchased for about £300/400. im just waiting for a reasonable mot failure corsa in my general area
good luck with the build and keep the photo's coming  :thumbup
Title: Re: Project 126 Aygo
Post by: pietschokkenbroek on October 27, 2012, 07:18:56 PM
Thanks Ronb. Please correct me if I am wrong but I thought because the Toyota runs on lower tyres the difference is relatively small (see tabel).

Indeed the oil level in the gearbox is something I am not very convinced about... But because there are all rotating gears, oil willl be tossed around anyway. I will probably stay very focussed on grinding noise that might appear.

I didn't know Corsas were fitted with 3 cilinder engines these days. Sounds like a sensible option. I'll be keeping an eye on your posts!!

Yes correct! I think they are probably the weakest link in the driveline. Besides, I need them to compensate for the extra angle in de shafts.

I have been fiddling with the gear linkage ::) I want to use the aygo gearstick mechanism (which is a brilliant but simple working piece of engineering  :thumbup) which in real live the aygo is turned front to back. On the gearbox itselfs are two levers that need to be operated. The photos show the mock-up of the sollution I came up with... If I did my homework correctly :headscratch: the gearshift pattern is as it should be.  :thumbup

Toyota Aygo shift mechanism (I still have to find a way to make the push-pull-cables longer) The photo also shows the hole I had to make to fit the alternator :(

I said it was just a mock-up  :$

Yes, that is the piece of kit that I was looking for, but I think it's very hard to get precise the one with the right lenght and endings. In my garage I found a pair of tray guides (I think I know what your thinking, but yes I am a bit cocky ;D) see if I can use those...

Yes Ron you are right! I should have taken a closer look ( :o ) In this case I think it is hard to order the right cable with my exact required specifications  :$. I will ask some local companies, see what they come up with.
I welded the gear lever in place, but am not really pleased with the result . I let it rest for now...

Thanks!! I do my best not to disapoint you!! :D

My friend Gideon dismanteled the center dash binnacle. Together with the actual ECU this is part of the Aygo nerve center!! I want to keep the Fiat dash looking as original as possible, but try to incorporate as much as Toyota tech as possible  ;D. By splitting the binnacle and extending (a hell of a lot of  :headscratch:) wires, we hope to place the the speed indicator in the original Fiat binnacle, which is a lot smaller! ( :$ wish me luck...)

I've got much of the electrics in place. Gideon took the Toyo-dash-PCB home to desolder the SMD-LED's and is going to put them on a new PCB that fits in the Fiat binnacle.

This is all the Toyota wiring... ;D
(http://farm9.staticflickr.com/8517/8440183617_c1996c49d2_c.jpg)
But becaus the enigine is in the back I had to modify this part of the loom.
I found some cable with enough wires for the extension.
With this cable I could even incorporate the wires for the rear lights.

Most of the wiring is more or less in place. :)

I've been working with glass fiber to adapt some of the plastic aygo parts to the Fiat.

First the gear shift mechanism.

Trial fit in the car
(http://farm9.staticflickr.com/8542/8634612021_15b9917901_c.jpg)

And the radiator which is largely made of plastic as well

more soon... :D

.. Ive been capsulated by this guys enthusiasm, skill and above all smart thinking. What a fantastic write up.
My wifes car is a Citroen C1, which uses ( I think), the same 3 cyl engine common rail toyota lump, and is returning 60 mpg , so you should be saving a heap of fuel. Well done. Mike.

I had some final welding carried out on the gearbox to get it mounted properly.

Ready to go in!
I made a bracket (mounted on the original gearbox mounting points) to keep the engine in place.

Removed the drive couplings. One has been 'repaired' using silicone sealant  ::).

Did some cutting.. ;D

Thanks Norman!

It turned out that the short shaft is not going to work.... The angles it has to make are to big for this short shaft....  :-X Cock-up!! :-X I think the only option (besides putting the old engine back in  :P) is to move the engine a little to the right  ???. So I started up the angle grinder.. Is has moved approx. 2 inches.

When is have both engine mounts in place there'll be more photos.

On with the gearshifter (plan B). I am now going for the Aygo 'cables'. But I had to come up with a adapter to change the pull in a push motion en visa versa....

Any news on the project?

After the debacle with the drive shaft, it's back to the drawing board  :P
(http://3.bp.blogspot.com/-XdLO1Adz3KA/UFDuZPDYBKI/AAAAAAAAJhM/dv4-GBlcm9A/s1600/car-drawing-tips-luciano-bove.jpeg)

I modified the engine mounts on the car... Another advantage is that there is now more room for the radiator.

the next hurdle is to come up with a brilliant route for the exhaust... :headscratch: (it's on the wrong side of the engine! ???)

Thanks Tate!, good luck with your shafts!

I've been pondering about the car. I thought it was a Italian car build in Poland. And by putting a Toyota engine in it it would have a Japanese hart... right? It turns out there is more to it then I thought... Let me take you on a little trip...

The car is build in Poland,
(https://farm8.staticflickr.com/7378/9488527020_5c1994b7cd_c.jpg)
As is the (new) Toyota wiper mechanism. But the wiper motor is French ::)
So is the oil filter.
the blower motor is czech.
The alternator is from Italy.
The ECU is made in Hungary.
Some of the relays came out of Portugal..
Or indeed Japan.
And I will even have some german quality on board! :P

All the parts have travelled more than the car it selves the last years! :$

Time for an update...

The clutch mechanism seems to work... :yahoo:

A few weeks ago I've sent another set of (toyota & Fiat) drive shafts to my 'shaft-specialist-company'. I'd included a drawing of what I wanted: shafts with fiat splines on one side and toyota splines on the other side... This is what I recived yesterday:  Now I can connect a fiat gearbox with a toyota box... Not what I had hoped for...

What a great topic! Volgens mij nederlands, but i will type in english for other users.
I came to your topic cause I had the same idea of using an aygo/1kr engine but then in a fiat 500. So I will follow your progression step by step!
I was wondering what do you think of the idea of turning the engine 180 degrees, so no need of cutting and turning the gearbox, with as a result that your driving shafts will turn the wrong side. To solve this I thought of using 2 volkswagen reduction boxes. This will also compensate for two other problems: the steep angle from gearbox to the wheels, and also the change in ratio of using the small diameter wheels of the fiat( using the reduction box the other way around).

A great topic and like to see more pictures coming! Btw I saw chiptunung of this engine resulting in 12 hp increase!  :D

Some pictures:
Epoxy primed the inside. (makes it look more tidy   ;D  ) When I get under the car and find rustholes to big I will tackle them, for now I leave them as is.

Still working on it, not as much progress as I'd hoped for  ::)

Upgrading the front suspension and brakes has kept me bussy the last few months. As I may have mentioned before, the Aygo parts are been made available by my project sponsor  :D. So for me the challanges of getting them to fit  ???. Originally these brakes are fitted inside a 14 inch wheel, I want to try and make them it in an 13 inch rim....

I can tell you that's tight....

First I changed the front hubs to the newer type, with 4x98 PCD.

Made templates out of plywood...

made brackets from steel

And hey presto  ;D

it all seemed to work, except that brake fluid was leaking from the brake pedal on the floor. I hope that a new master brake cylinder improves this... ;)
